It looks like you are using encryption in FreeNAS. I can't vouch for the exact reason for the error(I'm having my own problems with encryption right now with 9.1, gotten no response on my ticket) but I will tell you how this works without encryption.

You can normally shutdown the server and pull the disk without consequences. Its important that you use the "replace" button on the GUI because it actually disables the swapspace on that drive. One of the worst things you can do to the OS is pull the swapspace out from under it while its in use. Other than that, disk replacement is pretty straight forward.

Before I tell you its "probably" safe to pull the disk please post the output of zpool status in CODE tags.

The replacement disk isnt brand new, but AFAIK in working condition. WD Green 2TB with flashed firmware (disk idle longer than with stock fw)

I must admit that this situtiation is a bit over my head. Pool seems healthy, NAS recommends upgrade but it is already version 28 - which is the latest, right?

Whats my next move? And how come zpool command shows cryptic disk names while in GUI they are still ada0... ada3

V28 is the latest open source version from Oracle/Sun. v9000 is the current version for FreeBSD. You can upgrade if you want, I'm sticking with v28 until I'm sure I don't want to go back to 8.3.1. Once you upgrade there is no going back.

Hard drive is a little warm. 43C is above the maximum recommended per Google White Paper on hard drive lifespans.

It's so weird to have 65535 CUPS but no offline uncorrectable. Normally if you have CUPS at a double digit+ number you almost certainly have offline uncorrectable too.

Only recommendation I have is to do a long test of that WD drive that claims to be bad. My guess is your firmware update somehow uses a different format for the SMART data and now you are stuck with 65535, which happens to be 2^16.

Will do. Scrub now in progress, so far evrything is fine.
