Hey,
I have an existing (and working) setup of 6x1TB RaidZ pool, which I would like to reinstall.
I have a big enough 7th disk that I can copy the data to.
Then install FN on the new drive.
Have the 6 disks cleaned (formated?) Create a clean/empty pool and move data back from the 7th drive.

Would a simple rsync/cp be good enough here?

It probably would (though I'd use ZFS replication), but why? The FreeNAS installation doesn't touch your data. Are you experiencing some trouble with your pool that would necessitate destroying and rebuilding it?

well, no real "issue" just want to make things clean:
  1. new thumb, so fresh install.
  2. new pool structure, so I guess copying files is easier than replicating the existing.

Well, if you're wanting a new pool structure, yes, that would require destroying and rebuilding your pool. I was a bit confused because that isn't really related to doing a new install on a new USB stick (though you apparently want to do them both around the same time).
