Upgrade from 8.0.3 failed

I was running 8.0.3 and tried to upgrade to 9.1 which failed. So I saved the the config and created a bootable usb stick with 9.1 on.

When I boot from the stick I now get some errors after its finished booting and also cant get to the gui.

Browsing to the gui gives:
Unhandled Exception

An unhandled exception was thrown by the application.

On the console I am seeing:
KLD opensolaris.ko depends on kernel - not availble or version mismatch

Any ideas why I cant upgrade/reinstall from USB?

I'm trying to install FreeNAS-9.1.0-RELEASE-x86

Try installing to a different 4 GB or larger stick.

Tried 2 sticks - didnt work. In the end I had to install a CD drive, boot from CD and upgrade. Worked fine from CD.

When booting from USB it booted but then kept using the config from the HDD.
