I'd put in a bug to clarify the manual on this point, since a drive replacement is a drive replacement--neither FreeNAS nor ZFS know or care whether you're replacing a failing drive, or trying to expand your pool. The steps are these:
- Install the new drive (powering down and rebooting the server, if necessary).
- Go to Storage -> click on pool -> Volume Status -> click on drive to replace -> Replace
- Select the new drive from the drop-down and click Replace Disk
- Due to a bug in the system, it will warn you that there are partitions or ZFS labels on the disk, even if there aren't. Check the box to Force Replacement, and click the Replace Disk button again
- The new disk will start resilvering. When it finishes, the old disk will drop offline.
- Remove the old drive, powering down and rebooting the server if necessary.
